Returns-ready poly mailers: the second strip and the tear line

A mailer can make the return trip too. Two changes to a standard spec turn a one-way envelope into one the customer opens cleanly and reseals for the return.

A returns-ready poly mailer adds two changes to a standard spec: a second adhesive strip, kept under its release liner until the return, and a perforated tear line so the customer opens the mailer cleanly by hand and reseals it for the return trip. For apparel brands especially, returns are part of the business model, and this construction means you are not paying for return packaging twice.

How it works

The customer doesn't have to find packaging, and the return comes back in something built to survive the parcel network.

  • The first adhesive strip seals the outbound order, like any mailer.
  • A perforated tear line lets the customer open the mailer cleanly by hand — no scissors, and no ripping into the film they're about to reuse.
  • The second strip stays covered by its release liner until it's needed. The customer puts the item back, peels the liner, and seals the mailer for the return.

What it adds to the spec

A second strip of adhesive and release liner, and a perforation step at conversion. Both are small next to the alternative most brands use today: a separate return bag inserted into every order, packed whether it's used or not.

Who it pays off for

If returns are rare in your business, the single-strip mailer is the cheaper spec. This is a feature for operations where the return trip is normal.

  • Apparel and soft goods, where try-on returns are routine.
  • Brands that currently insert a second return bag in each order.
  • Subscription and try-before-you-buy programs, where returns are designed in.

How to specify it

Ask for a double adhesive strip with a perforated tear line between them, and put it on the spec sheet next to size and gauge. It's a construction change, so it's quoted as a custom run — in any size, in black or white film, with recycled content and custom print if you want them.

On a printed run, add two short lines of return instructions near the tear line, so the customer knows the mailer is meant to be reused. Send us the sizes and monthly volume and we'll quote it in 24 business hours.
